Flat-Yarn vs Round-Yarn Dryer Fabric: Sheet Support, Permeability and Service Life

Flat-yarn and round-yarn dryer fabrics are not interchangeable versions of the same product. Yarn geometry changes surface contact, internal air paths, bending behavior, wear pattern and contamination response. The right choice depends on the exact dryer group, paper grade, speed, seam, ventilation and the problem the mill wants to improve.

The Basic Difference

A flat monofilament presents a wider face to the sheet or roll. A round monofilament contacts through a narrower curved surface. The finished fabric also depends on weave pattern, yarn count, caliper and heat setting, so yarn shape should never be evaluated alone.

Sheet Support and Marking

More surface contact can help support a weak or mark-sensitive sheet, especially in positions where close cylinder contact and stable transport are important. However, flat yarn does not automatically eliminate marking. A thick seam, contamination streak, incorrect tension or unsuitable weave can still transfer a pattern to the sheet.

When sheet marking is the problem, document:

  • whether the mark repeats at seam length or roll circumference;
  • whether it appears on one side or across the full width;
  • grade, basis weight and moisture at the position;
  • fabric cleanliness and seam condition;
  • tension, guiding and roll-cover condition.

Permeability and Dryer Air Behavior

Permeability is important for pocket ventilation and moisture movement, but equal test values do not make two fabrics equivalent. Yarn shape and weave determine how air moves within the fabric and close to the sheet.

Compare the following rather than one catalogue number:

  1. test standard and units;
  2. clean initial permeability;
  3. permeability after a representative service period;
  4. cross-machine contamination pattern;
  5. sheet stability and pocket behavior;
  6. steam or moisture trend at comparable production.

Contamination and Cleaning

Pitch, stickies, coating ingredients, fiber dust, oil and chemical scale do not behave the same way. A fabric that is open when new can lose useful permeability quickly if its internal geometry traps the dominant deposit.

Review shower pressure, nozzle condition, oscillation, suction, chemical compatibility and shutdown washing. Do not select a more open fabric as the only response to poor cleaning coverage.

Seam and Installation

The seam must match the fabric body in strength, thickness, permeability and flexibility. Ask how the seam passes over rolls, whether it creates a sheet mark, how it is joined, and whether the mill has enough installation access.

Record seam wear separately from body wear. Premature seam damage can come from roll contact, incorrect joining, edge loading or local contamination rather than the main fabric structure.

Service Life: Measure the Reason for Removal

Calendar days alone do not explain performance. A fabric removed after a long run may still have caused high steam use, unstable guiding or repeated cleaning downtime. A shorter run may be acceptable if it supports a demanding grade or a temporary production campaign.

Use measurable removal reasons:

  • unacceptable contamination or permeability loss;
  • seam or edge damage;
  • abrasion at a known contact point;
  • hydrolysis or chemical degradation;
  • sheet marking;
  • guiding instability;
  • production or grade change.

When Flat Yarn Is Worth Evaluating

Flat-yarn designs are commonly evaluated when the mill needs more sheet-support area, smoother contact or controlled air movement. The exact benefit depends on the weave and position. Review the flat-yarn dryer fabric specifications with the current fabric and used sample available.

When Round Yarn Is Worth Evaluating

When to Include Spiral Fabric in the Comparison

If high openness, contamination release or pin-seam installation is important, include spiral dryer fabric in the evaluation. Spiral construction still needs to meet sheet-support, marking, guiding and roll-contact requirements.

Provide the exact dryer group and top or bottom position, paper grade, basis-weight range, speed, fabric dimensions, seam requirement, current construction, permeability, tension, temperature, hood conditions, cleaning system and service history.
